I wanted to load some 300 gr. cast lead bullets and could find no data from between trapdoor loads at 35.5 grs H4198 max. and 55 grs. start for lever action. So would it be safe to load 43 to 45 grs. H4198 with a 300 gr. lead cast bullet for my Marlin 1895?

Yes it would be safe to load in the 43-45grs range. I would start around 33grs and go up from there though while checking for leading. If you run them much over 1600fps and the bullets aren't a great fit they will lead some. All my cast loads are 1650fps and under, 300's, 350's and 405's.

At 33 grains would I need a filler like a fiber wad? 33 grains doesn't seem to fill the case with H4198 powder.

I would steer clear of fillers, too many variables and too many inconsistencies.
You may end up with a ring in the chamber and that's not good. There are too many powders out there that are fully compatible with cast bullets in the 45-70!
My "everyday" load for my 1895 Marlin Cowboy is the 300 gr. Saeco bullet (+/-310 gr. with my alloy), 15.0 gr. of IMR Trail Boss powder, CCI #200 primer in Remington brass. Velocity = 1,213 fps. You can shoot it all day, no leading, no sore shoulder - just lots of fun!

If you don't have it all ready, Oregon Trails offers a free download of their loading manual with lots of cast bullet loading info.

If you're hitting +40gr with H4198 better make sure you have gas checks. I usually use 325grLFNGC with Benchmark and I love the accuracy and decent recoil I get with it
